So far I've been very fortunate and 3 engines so far I have not had any bolts break & hope I don't break my streak. Anytime I've had to remove a manifold I've used generous amounts of Anti-Seize on the bolts. Only thing is every so often you need to make sure they are not coming loose, I have lost 2 bolts to unknown locations but they simply worked loose. I was reading posts one day about the broken bolts and a few weeks later I noticed an exhaust leak starting, when I checked both rear bolts on the pass side were missing and the front ones needed to be tightened. Much better than my initial fear that a bolt(s) had broken off.
As far as the gasket goes they sell a set at O'Reilly Auto parts for $19. I only recomend using them as a last resort. I have not had luck with them as they usually fail rather quickly under the heat and pressure. I can't remember either Haynes or Chiltons recomended using High Temp RTV on both mating surfaces but I still blew out a gasket and it was a miserable pain to get all the goop off and the surfaces to mate again without leaking. I actually blame the gasket for warping a manifold that was purfectly fine when I removed it from the engine to start with.

Message: Mine broke off by themselves. One day last summer i started hearing a ticking noise on my 95 3.9. It would go away after the truck warmed up. I first thought it was the speedometer. Later my friend said it was probably a lifter. The noise became more often. later another friend of mine said it wasn't a lifter because it was not constant, it only did it when i excellerated, and grew with the exceleration. He told me it was definetly the manifold. I took a look at the manifold about two weeks ago and noticed the rear stud on the drivers side was missing. I never even touched that manifold. Then I took another look at it this week and noticed the other stud on that side was gone to. So i tried t run a nail through to see if maybe the studs just fell out, which they did not. The noise is annoying the hell out of me. I was planning on getting headers but don't have hte money now, so I'm not sure if I wan't to fix it untill i get the headers. Why the hell would they break by themselves?

Message: I just found my heatshield on the drivers side wedged between the engine and the inner fender and of course with that I found that the studs broke off flush with the head. I called me BIL who is also a service manager for Ford (dang) and asked his opinion on how to take care of the matter. He suggested removing the remaining two bolt very carefully by tapping on them lightly with a combo wrench and a hammer (this worked well by the way) and removing the exhaust manifold. Using a arc welder (if you have one, if you dont buy yourself a small one. Their nice to have around anyway) and do what you practiced not to do when arc welding, sticking the rod. using a nub of an electrode intentionaly stick the rod to the remaining stud. It serves two purposes. One it gives you something to get a hold of the stud and it also heats it quite quickley. It worked on one of them so far. It backed out fairly easily. there is no torque on the threads now that the rest of it is broke off and of course us a lot of penetrating oil. Also disconnect your battery and alternator before you do this otherwise you might send it to the moon when you intentionaly short 60 amps to the engine.
