Ok so I get in my 02 Quad cab with a 4.7 to run to the store and I just put new exhaust on so I am fiddling around turning the AC on and off so I can hear my exhaust, next thing my blower motor wont run at all... So I get to the station and go to the passenger side of the truck and all I did is just touch the connector that goes to the resistor block and boom its working great again. I come out of the store after 5 minutes and I can smell something hot like electrical so I drive 2 miles back down the road and I pulled the truck in my shop and start looking around for something hot... Here the wire and connector that goes to the resistor block are really hot, so I pull the 2 screws and lower the block down and look it all over, and the I unplugged the connector and one of the terminals inside are half melted. Then I started to change the settings on the heater control knob and then the very high position starts to not work, but then I touch the resistor block and then it works again. So is my resistor block bad? Or what caused the melting inside the connector? I pulled the blower motor out too and it seems to spin freely like it should. Any ideas? Thanks guys

If you have the old style, get a new one.

Blower motor resistor pack is probably bad. Hank is 100% right, the new ones are built way better than the old style. Get the new part at the dealer, not Napa or some other parts place. Dodge recently did a redesign on the resistor packs and the new style is only available at the Dodge dealership. Should cost $15 to $20.00 at the most.

Yes I already have the new style in there... So I put the old one that only works on the highest setting and nothing got hot at all. So I am thinking about maybe getting a aftermarket one since the new Dodge one is no good. Any ideas?

It's possible the new resistor is bad but it also sounds like there are other problems and the new resistor you are using may be OK. Maybe the dealer will exchange it for you. Maybe because the pins in the harness plug at the resistor melted you need a new plug now. I have heard of that happening and have heard the plug and pigtail wire harness can also be bought at the dealership. Or you could cut it out of a Dakota in a junk yard.

If that's not it I would check the fan switch for continuity on its terminals in relation to the fan speed selections. I have the switch continuity info in my Dakota Service Manual. I am at work now and my manual is at home so post here if you need it. I'll reply after I get home today.
