Subject: Transfer Case Fire Risk / Repair IP: Logged
Message: I'm wondering if there's any fire risk when ATF leaks onto the exhaust from the t-case.
I have a pretty slow leak, but it increases considerably above 60mph, and it seems to want to run straight onto the exhaust system.
My preferred solution would be to just keep adding fluid, but I also don't want to cause a fire (have you ever seen one? vehicles are really HOT when they burn!).
Any other advice on how to cheaply replace or repair the t-case would be nice. I don't want to do JB Weld...or, at least I'd like to hear some other solutions. Well okay, if you've had a good experience with JB Weld I'll listen.

Message: I'd fix it, mpb. Some years ago GM had to come up
with a fast fix for their tranny dip sticks on the
pick ups. Seems tranny fluid could and did spit
out through the dip stick tube and fluid would
land on the exhaust system causing a fire.
The fix was easy... They came out with a drip
stick that sealed tight when shoved all the way
back into the tube. It also had a lever to lock
it in place.

Message: Yesterday the 4WD transfer case - shifter linkage came apart. Nice...
I'm done with the driveline on this truck (2000 4.7L 5-speed).
The only component that hasn't given me any problems is the 5-speed.
Rebuilt differential, cracked transfer case, bad clutch and pilot bearing, driveline vibration over 70mph, what else is there?

Sounds to me like your horse has been rode hard and put away wet a few too many times. Don't get me wrong, these true midsize rigs can stand up to some severe duty, but your discrepancies typically come from hard use/ abuse. I am driving a `95 with 125K mi. It goes offroad, and occasionally gets overworked (loaded/ towing), but I have not experienced the failings you bring up.
Yes, there is definitely a fire risk, and yes, if your T-case is cracked you need to take care of that...eventaully it will separate at that crack. I'm sure that would happen at a most inopportune time.
