You need to narrow it down to either front diff or t-case. If it were me, I would jack-up the entire vehicle so that all 4 wheels were off the ground, set the vehicle on jack stands securely, start it up, place it in 4H, and let the wheels spin in drive. Crawl underneath it (carefully!) and figure out where the noise is coming from.

I've seen a lot of front pinion bearings as well as side bearings fail on frt. diffs. I've also seen exploded planetary gear sets in the t-case. Figure out where the noise is coming from and we'll go from there.

Check the seals around the transfer-case for even the slightest evidence of an oil leak, and make sure there is oil in it. To me, it sounds like a transfer case problem. There is a chain in there that will stretch if it is not sufficiently oiled, causing slack, which would be the cause of the noise in 2wd. The excess slack would cause the chain to slip, which would explain your popping noise.

do like dave said jack all 4 corners,

theres a few things that can be checked

the oil level

see if the front vaccuum acuator is totally engaging the front axles and disengaging them
[this will and can cause all kind of problems]

does the light for your 4x4 come on and off when you shift in and out of 4x4? if the light stays on, thats a good sign that the acuator is not unlocking the axles[this is on the right, pass.side on the front housing with 2 vaccuum hoses and 4 nuts hold it on]this can be tested on the truck with a hand held vaccuum pump or unbolt let hang start truck shift into 4x4 and 2x4, and see if it moves the fork,if it does,nt move check for vaccuum on one hose, then shift transfer and check the other hose,if you don,t get vaccuum on both hoses theres a vaccuum switch on the transfer case that will stick,it has 4 hoses and cost about $20 from dealer,
these are noted for this if the truck has been sitting or the 4x4 have,nt been used for a long time

my truck doesnt have a vaccuum actuator or anything that disengages the front end at all. the only thing that "engages" is when you put the t-case in 4x4, that connects the front driveshaft , and gives the wheels power.so basically my front end spins all the time. . are you sure his are you sure his truck's front end disengages?btw mine is a 93 cc 4x4.

you seem convinced the sound is coming from the frond end > To me the right way is to remove 3rd member cover and inspect proper > Certainly no harder then putting truck on 4 stands and safer to boot unless you have safe prope equipment to do it >

So many problems > So little time

reg and jayb you may want to check again on the front actuator[front housing, pass.side,on top of the housing tube]your front driveshaft should,t turn, unless your in 4wd....

reg you can,t remove the front axles and/or cv shafts and run your truck the front wheel bearings will come apart and good bye front wheel and tire, plus what ever more damage it will cause

take the front cover off housing and inspect the carrier, you could do the same on rear housing, all it will cost you is hr or 2 of your time,4qts oil and some silicone, may find your problem

we can only give you sound advice, your the one that has to use it

good luck

jayb, not to flame on you,but your WRONG.

theres more things going on then just pull the handle on the transfer to 4wd

check a chilton or hayes book or with a DC dealer on the genI and II,they both have this device to engage or disengage a slip caller in the front housing for 4wd or 2wd

reg,you should have a 8 1/4 in the rear,
i,m not sure what size they call the front housing, with the cover off the front housing check the ring gear it should be stamped with the gear ratio 3.21,3.55,3.92 etc, also check under the hood or glove box for sticker that gives you trim, paint, battery, tow pkg, gear ratio,
etc

thanks for the info on 93-96,
it don,t make sense i put a 93 transfer i bought from a junkyard in a 89 and it was the same, tho they said it was different, don,t figure, maybe i got lucky

good luck

ps i,ve got a front housing from a 89 but it maybe different,it has 3.55 gears, one outer axle bearing is a little loose, pretty easy fix,$80 plus shipping which could be pricey

Reg, my 2001 4x4 made the same noise. I will bet you anything that it is the small splined stub shaft that connects the left front wheel to the differential case. Mine just went out because water had rusted the teeth so bad that they "believe this or don't" totally stripped off. It looked like someone had taken a grinding wheel to the small shaft and ground it smooth. The new shaft and CV shaft assembly was $304. Good luck
