Message: You'll need to make a mock up out of foam or clay. Then use plaster to make a mold. Then use fiberglass and resin to make the actual part. Once the part is molded, you'll need to use something like blister repair or rage gold to smooth it all out and make it ready for paint. The paint will have to be custom mixed with plenty of flex. You can get all these chemicals and stuff from a boat repair company.
Depending on how big this part is, it won't be cheap. I would think $200-300????? And about a two weeks work in your spare time.
I'm not a stereo guy, and really know very little about making speaker enclosures - so don't take this next part as gospel. I think standard fiberglass is too thin and weak - too resonant - to make a good speaker enclosure. You'll also need some additional sound control material on the inside, like Dynamat.
