I was working on installing a pair of headers on my truck today (1995 Dakota) and the only way I could get any of the bolts off was to put a wrench on them and to hit it with a hammer. So my question is, is there a better way? Because I'm kind of worried about stripping, then I'm screwed, so any idea's would be great. Thanks.

Try soaking the bolts with WD-40 for a while first.

Don't hammer on them, they will snap off ease. Soak with WD40 for a day. Double nut the studs and try to loosen them. Might apply a little heat (careful). If all else fails saw the studs off to about an inch long and just use them. I had to do that to one of mine. Good luck.

If you can find a spray called "Power Blaster" sold near you it has a nasty smell but seems to work better than WD-40, liquid wrench, etc. Whatever you use, spray and tap on the fastener to help it work in, some take repeated aplications. A little patience can save a lot of hassle.

WD-40 is not a penetrating oil or a rust buster. WD stands for Water Dry, it was designed by NASA to help dry electrical circuits with a non-conductive water displacer. That's why it works well inside a distributer cap.

The point is, that it won't do diddly to loosen rusted bolt. You need a good penetrating oil for that. I like PB Blaster because it wicks well, but there are other good ones available. Spray it on the bolt and tap lightly a few times with a hammer. Then let it sit over night. That will loosen almost anything enough to get it out without breaking it. But if it's still pretty tough to get out, loosen the bolt head about 1mm and re-apply.
