Subject: Broken Spark Plug in Head!!

When changing plugs in my 2001 3.9 V6 tonight, one broke off in the head. All of the threads and about a 1/16th of an inch above remain in the head. The "nut" portion broke off. What is my best option. Pulling the intake and head? Or try to drill and use an easy out? Comments please! Thanks in Advance!

Why it broke is the question, if it is stripped threads then you may as well pull the head and do it right anyway. If you drill and easy out you will get a lot of junk in the combustion chamber even a good vacuum you cant get it all and a lot of damage to cylinders will occur. a lot of work hope all turns out OK

I think drilling it out would be the way to go IF you can get a telescopic magnet inside the combustion chamber. That way you could get all of the metal filings out at least, and then you could vaccum/blow out the rest. I've done that at least a couple times in my life with no reprocussions. Up to you though.

Drilling won't work. You'll end up with crap in the chamber and then destroy the rest of the engine. The only sure way is to pull the head.

When I changed the factory plugs on my 01CC they were in soooooo friggin tight that #6 insulator broke off. Are you sure the metal body broke off and not just the insulator? I don't want to sound insulting but if the plug body broke in half, that's fugged.

If you think that there might be some shavings in the head or could possible be when trying to get the broken peice out with a drill,you might want to take that head off and the intake too.It might take along time but even the littlest piece of metal shaving and no more motor.I was biulding a 454 bbc and i had the tunnel ram,carbs,linkage and everything on it was even in time,and i was fixing to crank it over and hear it run but i was putting on the breather and i noticed i was missing a nut,for all i knew i could have missplaced it in my shop,but wasn't for sure.I took everything apart,the intake,carbs,heads and there it was right on top of a pistion,but the good thing was if i had started that thing up there would be 7 grand down the drain.Now for my point,it may not be a good thing to risk ruining a good motor.Theres ways of getting it out and if you get it out it may not be striped and that means no metal in the motor

Dont know what to say about the actual metal breaking off. Ive had the insulator break off twice on one Dak and once on another. It pisses me off....why do they put those plugs on there so tight from factory anyways.

If it's broke off that low, pull the head and do it right. It's too hard to fix the engine over some metal pieces missed it the drillout. And be sure to change the plenum gasket while it's apart.

Did you break it off trying to remove it? Are the plugs the factory originals? If so, you may want to talk to your dealer or a DC factory rep about fixing it under warranty. It souds like it was a defective part when it was installed. You also may want to contact the plug manufacturer if you don't get any help from Chrysler. You may not get any help from them, but it's worth a shot.

can ya reach it easily,, was it moving when yit broke or did it break due to the torque of trying to remove it, if this is the case you shoudl pull the head.. if it was moving and you sheared it be exerting pressure at wierd angle an old trick is to carefully weld a bolt to it and try removing it that way, but you gotta have a celan angle to get to it and a good welder doing the work.

Well I got it out! I pulled the remainder of the ceramic insulator and electrode with needle nose pliers. Then I gave it (the ring that was above the threads) a love tap with my air chisel. I then used an easy out, which worked. I still have 2 plugs that are frozen in the head which I did not break off. They are the factory plugs which have 60 some thousand on them.

Good going. I remember my brain just about exploded when I felt the unmistakable snap uf the insulator breaking off. My factory plugs were in so friggin tight too. They must employ some 800 pound gorilla to tighten them.

Seriously, do they use torque wrenches or just an impact gun?

the real problem is the ceramic core peices that will fall into the engine, there is no way on earth, including a magnet that can remove them. As the owner of a medium size, (60 employee) machining business I can asure you that grinding wheels designed for very hard steel use a ceramic grit. Drilling out a plug will cause at least some of the core to fall into the cylinder and the result will be the same as pouring a handfull of crushed grinding wheel into the cylinder.
Josh you really need to leave the answers about a machining question to those of us that are in the business. You don't get metal filings out of drilling steel but you do get chips from the operation, and once again I can assure you that they are very different animals.

You claimed to have been born in 1935 yet here we are 68 years later and you're not retired or dead from your "2 tours in Nam".

You're either a really lousy business man who has to keep working to make ends meet (a 60 man shop is huge in todays world, the one I work in is 25 people including office people and we do $10,000,000.00/year in revenues) or you're the pain in the azz old fart that everybody down to the kid who sweeps the floor wants to kill and bury in the parking lot.
