Subject: exhaust manifold bolts

Is there any one out there expoeriencing problems with bolts just breaking off inside the manifold? I'm not sure what to do as far as responsibility with the problem. I had 1 bolt break off at 30,000 ml. and now 2 have broke off at 80,000 ml. It has now cost me $900.00. I'm not sure if this is a manufacturer defect that they should cover or not. If anyone has any info it would be greatly apprecciated.

I had the same problem with my 95 with the V6. First one, then another broke off on the passenger side. I pulled of the manifold, easy with only 2 bolts left. Had to also disconnect it from the crossover pipe and remove it from the truck. One of the bolts had enough sticking out that i grabbed it with a vicegrip and twisted it out. The other had been broken off longer and had rusted a bit. I soaked it with penetrating oil, drilled a 1/4 inch hole in the center and backed it out with a bolt extracter. 2 hardened 5/16 bolts and washers and I was back in business. Total cost less than 5 bucks. But you do need a right angle drill.

I have the same problem with a 98 dodge with 80k - i will let you know im going to call dodge. I thinks that is stupid we have to pay for something like that. I can understand wear and tear...but a bolt breaking off? come on!

I have a '94 with the 3.9 and I am missing 3 bolts from my manifolds. Is this a problem that I should fix or can I let it slid? Larry B, are the bolt patterns the same for the 94 & the 95?

Dear Holly I have had the same probleme with my Dakota sport. Three exhaust manifold bolts broke off on the passenger side and we had to drill them out and it was no easy matter and now there is one broke on the driver side. Something is not right here if this is happening to alot of Dodge trucks my 98 has only 72 thousand miles. Let me know if you here any good news on the matter. Thanks and good luck. Brad

I've finally resolved to hire an attorney. This is crazy. There are hundreds of people expeirencing this problem. I've checked around and chrysler doesn't want to do anything about it. There are 3 T.S.B. regarding the exhaust manifold bolts being a problem. Possibly these bolts where improperly hardened at the manufacturing plant. I bought a 97 dodge dakota with a 3.9L and at 69k my right front exhaust manifold bolt was broke off. I sold the truck soon after so i didn't worry about it. I just bought a 98 dakotab with a 3.9L in May of 2004 and both the bolts on the right front are broke off. My neighbor also has a 98 dakota with a 3.9L and he has 3 bolts missing. I have another friend with a 97 dakota and once again he has a 3.9L with 2 missing bolts. Chrysler needs to get their crap together!!! I work at a ford dealer and beleive me by now they would have had this problem fixed! What should we do? Please notify me.

I have 2 broken on one side too, on my 94. It is the studs that are broken, not the two front bolts. One is protruding, one is flush. Its obvious these are both too soft and too small, they could have been a size larger. Having owned and worked on many cars, I can say that broken studs are not unusual on vehicles of all types, but they usually break when you try to remove them, not on their own! Since my truck has 178,000 on it, I don't think it's something I could go to Chrysler with.

I have had to have my exhaust manifold bolts replaced twice. Once at 31,000 and again at 56,000 miles. Now I have to do it again. I have a 98 Dakota with 82,000 miles on it. This seems to happen once every two years. Has anyone heard what is causing the problem?

My '99 Dakota ClubCab 3.9L 4x4 is getting all the exhaust bolts replaced tomorrow @ 72K miles. It seems to me that we have in common the fact that the inner fender gaps are huge, and the liklihood that Mopar is using minimum grade and cost hardware. Cheap hardware just doesn't hold up anywhere near as well to temperature cycling as good hardware, especially when you throw in, literally, the road salt we use here in New England. Add in the huge inner fender gap and we're doomed to repeat our repairs until we close the gaps and replace the crap hardware with good stuff. I love my Dakota but would have paid more for better hardware than this , and to have the fender gap closed. Check out Performance Accesories for the gap guards. They can be made to fit unlifted trucks. Keep the faith.

well, since your replacing them use 316SS grade 8 bolts. OH, FYI this post is over a year old. i don't think the other posters are around any more.

Yeah, i'm pretty pissed bout this too. I have a 98 dakota 3.9L with 108k on it and at least one bolt is broke off. I bought some headers for it and as soon as I get some new hardened bolts, hopefully I will never have this problem again! I heard that the manifolds warp, so that plus crappy bolts equals time and money not-well spent.

Job completed with just 2 to drill out. Soft header gaskets in place to compensate for any warpage, now or later. Gap guards on order from Rubicon 4x4. Expenses just over $400 total.

Of all those with exhaust bolts busted, pnly one said changing all and even at that did not mention using better quality bolts > So far I been lucky > None busted but in the event one does they will all be replaced both sides with grade 8 bolts/studs > If there's one thing I hate, it is being aware the fix done wasn't good enough to keep from doing it again > One thing to keep in mind > Not changing all the first time just means they will bein worse shape when you do and would not be surprised some broke off just removing them >

I agree OBIO3. I have just discovered today that I have two broke on the drivers side where the heat shield broke off and caused a rattle. That lead me here and some great info. I don't want to have to return to this problem in the future and plan on having all bolts replaced @ 98000 I want to keep this truck until I absolutly have to replace it.

Good plan Alex, but I strongly recommend you look at the gapguards. too! I've already installed mine in 1 hour, and expect to have minimized the liklihood of recurrence of the problem. For those who wonder why I'm pushing the gapguards, I don't have any affiliation at all with Rubicon or any supplier for that matter. I just know they are a very solid solution for our problem. While the 4.7 is not derived from the 3.9 family, the bolt diameters may be the same or similar , and the open wheel wells precipitate the same problem. Complain bitterly to your local dealer and Mopar if necessary to get this fixed!! While I am a diehard Mopar fan, this is just plain bad engineering and they should be made to fix it at no cost to us. No excuses accepted!!!!

my 4.7 had the rear exhaust bolts break on the drivers side with further investigation i found that the control arm bushing {upper front driver side} had gone bad and that the clearances are tight to tight once this bushing passes specs it will impact the manifold and break the bolt good luck putting on the jba headers for replacement and finding a big dent in the drivers side after the first big bump
