Message: Tried the fiberglass idea this weekend. I'm going to use MDF for the top and sides and fiberglass for the bottom, molded to the bottom of the truck (also makes it easy to use stock mounting holes). But for the sides where the cup holders are (where it fits up under the side panels), I wanted a clean look, so I tried fiberglass there too.
I took plastic and covered the stock tray sides, then put aluminum foil over this. I put one coat of fiberglass resin on first, then a saturated piece of cloth over that. Formed it to the curve on the tray and let it sit for 2 hours. It came out awesome, except for the foil stuck to the glass. So you were right MWSflies, but it's on the bottom surface, so I'll just leave it. This was my experiment, so now I need to do the other side and the floor of the truck, then put it all together.
You can get fiberglass at any home store, auto parts supplier, or marine supply.
Just don't hack up the stock tray or you'll be out $250-300!
