This is gonna be hard to explain, but here goes: While self porting my 5.9 throttle body, I just happened to look down the intake ports of the kegger and what I saw was a horrible sight !! It seems as though the guy who casted the intake on my motor was hung over from a drunken night of whores and whiskey. I could be wrong here, but it looks like that in the early stages of production, the rounded top of the kegger and the seat that the TB sets on is two separate pieces that are fused together. Well, it looks like when this was done the piece was not alligned exactly with the ports on the top of the keg. So, with the TB off, when you looked down the ports of the manifold, on the exteme left side of the left port was not round, but had a small half moon obstruction about half way down...then on the right port on the extreme left side was the same thing. So I did what any of us would have done and got my dremel in one hand and vacuum cleaner attachment in the other and grinded away, while sucking the dust at the same time. I felt like a dentist. Anyone else ever heard of this ?

You did remove the manifold first! Grinding anything on an engine should only be done in an isolated area, away from a complete engine.

*sits and thinks back to when his roommate in college tried to take up intake dentistry without removing the manifold*...then cries when he thinks of how much money and time it took to pull the engine have it flushed bored honed new cylinders valves seals rings bearings and reinstall it took after he started it... Bet that wont happen twice...

One Tex to another, did it work? Or, like these people think, did you contaminate your engine with metal shavings and dust?
PS, when I self did my TB on my 4.7, I took it off, but it was easy though.

I most definately took the TB off to port it, but the manufacturing obstruction on the manifold itself, no I didnt take the manifold off to shave off that little spot. I sealed off the manifold ports with cardboard and sucked up the shavings with a shop-vac while I was grinding for the 30 seconds....no harm done. The obstruction is gone and my R/T has been running fine ever since. It had to come off, because with that flaw on the manifold, it didnt matter if the TB was bored to 150mm, the manifold was only gonna let about 46mm worth of air in on the left side. I knew it was risky business, but it had to be removed and I took the chance.

I think he just meant that no matter how big the TB was, not much air was going to flow because of the obstruction....right??

Exactly darcy.....no matter the size of my TB, the manifold had a manufactured flaw, it was more restrictive than my TB !

makes you wonder why car companies spend all this money to up the performance and lower the emissions of a vehicle with new exhaust systems, bigger throttle bodies, more and more cats in the exhaust system, when the clowns could simply clean up the crude castings they create. its not rocket surgury to remove casting flash from the ports, runners, plenums and chambers. bunch of cheap bastards
