Message: Try your catalatic converter. That is what it sounds like. That is what happened to me at around 37,000 miles. Your cat is still under warranty till 7years/70,000 miles.

Message: I'm on my third cat, and have experienced the dreaded rotten egg smell. If not accompanied by a rattle, and if you had your 02 sensors checked, it could be okay, and should pass (that is what happened with this one). I had 2 dealerships check it, plus a friend with loads of racing experience.. and finally my mechanic. Sometimes certain types of cats just stink. (I believe Catco is known for that too).

Message: It's illegal up here in Canada to remove it. Chrysler will keep on replacing it for free for the duration of the 8 year emissions warranty, so let em!

Message: Could be gas as Graphite suggested. US gas has lots of sulphur in it (don't ask me why). Try switching brands of gas for a couple of tanks. Then try another one if that one doesn't work. It might also be related to reformulated gas that many areas use in winter...on my 96 Jetta VR6 the reformulated gas would drop my mileage by 2-3 mpg and make my car run lousy.

Message: The rotten egg smell comes for your engine running slightly rich and unburned fuel from combustion completing its burn in the catalytic converter. If you have an IAT Adjuster, you can lean it out a little and it should go away. Also, don't use 93 octane unless you are getting detonation. The higher the octane the slower the fuel burns. That means more fuel will be left over after combustion. All fuels have to meet federal purity standards no matter what octane rating they are, so higher octane doesn't mean better gas.
I imagine that your region may have a certain blend of reformulated gas that is causing the smell from the cat. There are some 25 odd blends around the country depending on the region and air quality. I hope my 2 cents helps...

Message: I think reformulated gas is illegal up here. The dealer wasn't answering my questions as to why the cat kept blowing, just shrugged their shoulders and kept replacing it. As you said Muzzy, running too rich was causing it to overheat, shattering the ceramic. I was concerned that maybe my 02 sensors weren't functioning (they were). Perhaps changing to the autolites helped, also up here the octane is 87, 89, and 91. I usually use 89.
